One of my six button controller has a broken cord, where one of the wires is exposed, and kind of sticks out -- the cord isn't ripped or anything. How would I go about replacing it?
I have some electrical tape and that works fine for now, but I am curious... Another one has a small gash right next to the start button... how to fix?

They do make some little sleeves that you can put around the cord. It is black and when you apply a flame it shrinks. It doesn't look super-professional but it gets the job done. I forget what it is called. Just be careful not to set yourself on fire.
If another controller has a gash next to the start button, you will need to find a small child who also has a 6-button controller and swap them when he isn't looking. Or you can mold your own plastic. I'm not sure how you'd fix that.

I might just get some black putty, or even bondo! As for the cord, I want to know about that stuff.

Heat-shrink wrap. If this just gets you 'WTF?' looks, just explain 'plastic tube that shrinks as it gets hot'.
